If you ship from Dubai, your mailer box is doing three jobs at once: protecting the product, carrying your brand into someone's living room, and quietly setting your courier bill. Get the spec right and a printed corrugated mailer costs AED 15 per box at 100 pieces; get it wrong and you are paying courier dimensional-weight charges on empty air for every order you ship, forever.

Three box types, three price brackets
Nearly every printed mailer in the UAE market falls into one of three constructions. The difference in cost between them is roughly 5x, so this is the first decision to get right.
1. Corrugated mailer — the shipping workhorse
Fluted board between two liners. Strong enough to survive a courier network, cheap enough to ship in volume, and prints well in one or two colours. This is what you want for anything that leaves your warehouse on a bike or a van. A printed corrugated box at 35 x 25 x 10 cm with black print on both sides, including die making and die cutting, is AED 1,500 for 100 pieces — AED 15.00 per box.
Corrugated is also the only one of the three that genuinely absorbs a drop. If your product is fragile or heavy, this is not a cost decision, it is a damage-rate decision.
2. Folding carton on solid board — the retail-shelf look
Single-layer board, usually 350–400 gsm, laminated and flat-packed. It looks sharper than corrugated and prints beautifully, but it offers much less crush protection — so it works as a product box that then goes inside a shipper, or as a mailer for small, non-fragile items. A 400 gsm board box at 35 x 25 x 10 cm with matt lamination both sides runs AED 3,360 for 100 — AED 33.60 per box. For smaller product boxes, a 20 x 25 cm paper box is AED 300 for 50 pieces (AED 6.00 each).
3. Rigid magnetic box — the gifting tier
170 gsm art matt paper pasted onto 1,500 gsm Kappa board with a magnetic lock. This is the box people keep. It does not flat-pack, so it costs more to store and more to ship, and it is almost never the right call for everyday order fulfilment. A 35 x 25 x 10 cm hard-case magnet box is AED 7,350 for 100 — AED 73.50 per box. Reserve it for launch kits, VIP gifting and high-ticket items where the box is part of the product.

Sizing: the mistake that costs you every single order
UAE couriers bill on volumetric (dimensional) weight when it exceeds actual weight. The standard divisor in the region is 5,000 for domestic and international air — so a box's chargeable weight in kg is (L x W x H in cm) ÷ 5000.
Run that on the 35 x 25 x 10 cm box above: 8,750 ÷ 5,000 = 1.75 kg chargeable, regardless of whether the contents weigh 300 g. If your actual product fits a 25 x 20 x 8 cm box, that is 4,000 ÷ 5,000 = 0.8 kg — roughly half the chargeable weight on every shipment for the life of the product.
So before you approve a die line:
- Measure your actual product at its largest dimensions, including any protective sleeve or tissue.
- Add 1–1.5 cm per side for void fill. Not 3 cm.
- Calculate the volumetric weight of the resulting box and compare it to your product's real weight. If volumetric is more than double actual, shrink the box.
- Check it against your courier's weight bands. Crossing from the 1 kg band into the 2 kg band costs you on every order — a centimetre of box can be worth more than the box itself.
If your range spans very different product sizes, two or three box sizes almost always beat one compromise size, even though you pay die making on each. The die is a one-time cost; the courier charge is forever.
Should you print the box, or print a sticker?
This is the most useful cost question in e-commerce packaging, and the answer is often "sticker" when you are below a few thousand units a year. A plain corrugated box plus a 6 cm printed logo seal (AED 0.63 each at 1,000) or an 8 x 8 cm die-cut vinyl sticker (AED 1.38 each at 250) gives you a branded parcel with no die or plate cost and no minimum print run. You can change the design next month.
Printed boxes win once volume is high enough that per-unit print beats per-unit sticker, or when you need full-coverage colour inside the lid — the interior print is the single highest-impact thing in an unboxing, and a sticker cannot do it. Board strength: what to specify, and when
- Single-wall E-flute corrugated — thin flute, prints well, right for apparel, cosmetics, accessories, anything under about 3 kg. This is the default for most UAE D2C brands.
- Single-wall B or C-flute — thicker, more crush resistance, for heavier or stackable items up to roughly 10–15 kg.
- Double-wall — for heavy, fragile or multi-item shipments, or anything going on a pallet.
- 400 gsm solid board — a presentation box, not a shipper. Use inside a corrugated outer.
- 1,500 gsm Kappa (rigid) — gifting only. Will not survive courier handling unprotected.
One UAE-specific note: summer heat and humidity in an unairconditioned warehouse or a van parked in the sun will soften board and weaken glue over weeks. If you hold stock through July and August, store boxes flat-packed, off the floor, out of direct sun, and do not over-order a year of inventory in one go.
How to order a printed mailer box

- Pick construction and print. One or two colours on corrugated covers most brands; full colour makes sense on solid board and rigid.
- Approve the die line. You will get a flat template showing fold lines, glue flaps and bleed. Lay your artwork on that template — not on a rectangle you drew yourself — and keep logos 5 mm clear of every fold.
- Approve a digital proof, and request a physical sample for a first run or any size change. A flat proof will not show you that the lid gaps.
- Production and delivery: boxes with die making typically run 7–12 business days after approval; stickers and labels 4–8 days. Delivery across the UAE, flat-packed.

Frequently asked questions
What is the minimum order for a printed mailer box?
Custom-printed, die-cut boxes start at 100 pieces (AED 1,500 for the 35 x 25 x 10 cm corrugated mailer). The minimum exists because die making and plate setup are fixed costs — below 100 units they dominate the price completely. Do prices include the die and the die cutting?
Yes — the box prices above include die making and die cutting, so the AED 1,500 for 100 corrugated boxes is the all-in figure for a first run. Repeat orders of the same size reuse the existing die, so reorders are quoted lower; always mention you are reordering an existing die line.
Can I print on the inside of the box?
Yes, and it is the highest-return print surface in e-commerce packaging because it is the first thing the customer sees. Inside printing is a separate pass, so expect it to add meaningfully to the per-unit cost on corrugated; it is often included on laminated solid board and rigid constructions, which are already printed both sides.
Is kraft brown or white board cheaper?
Natural kraft is usually the cheaper base because it skips the white top liner, and one-colour print on kraft looks intentional rather than cheap. White liner costs more but is the only sensible base for full-colour photographic artwork — colours printed on brown board shift warm and lose saturation.
How many box sizes should a small brand carry?
Two or three. One box sized for your single-item order, one for a typical two-to-three item order, and a flat mailer or labelled bag for accessories. Carrying one "universal" box means overpaying courier volumetric weight on the majority of your shipments.
What about paper bags instead of boxes?
For click-and-collect, retail handover and light non-fragile items, a printed kraft shopping bag at AED 1.00 each at 1,000 pieces (W22 x H27 x D10 cm, full colour one side) is a fraction of a box's cost and far cheaper to store. Do I need a barcode or product label on the box?
If you sell through a marketplace or retailer, yes — and it needs to be on a predictable face, not wherever it fits.
